How Manufacturers Can Become More Efficient And Lower Their Total Costs

For industries like solar, telecommunications, electronics, medical devices, oil & gas, HVAC and industrial automation, efficiency isn’t just a nice-to-have. It’s a necessity. The more you can optimize processes, reduce waste and control costs, the better your margins, your delivery performance and your ability to win business. So what can manufacturers do to become more efficient and lower their total costs?

Measure the right performance indicators.


If you don’t measure it, you can’t improve it! A key step is establishing metrics that give you visibility into how well your manufacturing operations are performing. For example, production-efficiency measures look at how effectively time, labour and materials are used. Metrics like Overall Equipment Effectiveness (OEE), throughput, cycle time and lead time help monitor bottlenecks and waste.

With measurement in place, you can identify where costs are being driven up. We’re talking about things like idle machinery, excessive change-over, high scrap, over‐inventory and target improvement. It’s wise to ensure you track at a level that aligns with your business. Be sure to review and respond to the results regularly.

Eliminate waste through lean practices.


Waste comes in many forms. We’re talking about excess inventory, waiting time, unnecessary motion, over-processing, defects and unused capacity. Implement lean manufacturing principles to minimize these cost-drivers. Process improvement tools such as standardising work, using 5S (Sort, Set in order, Shine, Standardise, Sustain), flow optimization and value-stream mapping help.

Implement “kaizen” a.k.a. smaller incremental changes over time to build up to significant cost savings. As well, engage your workforce. Encourage operators to identify areas of waste and empower them to suggest improvements. This builds ownership and supports sustainable change.

Optimize layout, flow and change-over.


The physical arrangement of your plant, how materials and people move, and how quickly you can switch from one product to another all influence cost. Review your shop-floor layout and ask yourself this question: Are the machines and workstations organized to minimize material handling, transport and movement?

Also, reduce change-over or set-up time. This is often referred to as Single-Minute Exchange of Die (SMED). That way, you can run smaller batches, more flexibly and reduce work-in-progress and inventory cost. As well, manage bottlenecks actively. Identify production steps that limit throughput and impose longer lead‐times or higher cost.

Invest strategically in automation and technology.


While not every facility can become a “smart factory” overnight, selective investment in automation and digital tools drives cost reduction and efficiency. Consider digital tools for monitoring, data collection, preventive/predictive maintenance and process control. These reduce unplanned downtime and improve utilization.

Keep in mind that your investment should align with return potential. Focus on high-cost or high‐variability areas where automation adds value. It’s also a good idea to perform a cost-benefit analysis before automation. Prioritize where labour is expensive, quality defects are high and where routine tasks can be automated to free staff for more value-added work.
